
At Merlin, we spend a lot of time around great cycling products — but occasionally there’s an opportunity to go beyond the finished product and see what really sits behind it.
So when the chance came to visit the ABUS premium helmet factory in Northern Italy, it was one we were genuinely excited to take.
ABUS has become our top-selling helmet brand, trusted by Merlin customers across road, gravel, MTB and everyday riding. We see first-hand how popular the range continues to be, so getting an inside look at how those helmets are developed and produced felt like an opportunity too good to miss.
And after visiting the factory, it’s easy to understand why riders continue to choose them.
At the Foot of the Dolomites
Since 2016, ABUS has manufactured its premium cycling helmets in Italy, at the foot of the Dolomites — one of the most iconic cycling regions in the world.
For ABUS, producing premium helmets in Italy isn’t simply about geography. It’s a deliberate choice centred around quality, craftsmanship and maintaining a close connection to the sport.
The location brings together German engineering with Italian manufacturing expertise, creating an environment focused on performance from day one.
Standing in the middle of the factory with the mountains nearby, it quickly became clear this wasn’t a typical production facility — cycling feels embedded into everything they do, with images of van der Poel and other ABUS riders adorning the factory walls.
A Hands-On Approach You Don’t Always See




One of the biggest takeaways from our visit was just how involved people remain in the manufacturing process.
Unlike many mass-produced helmets that rely heavily on automated production lines, ABUS uses a more hands-on approach throughout premium helmet production.
Across the factory, skilled technicians oversee every stage — from shell preparation and moulding through to assembly and final quality checks.
Watching each stage up close gave us a new appreciation for the level of detail involved. It’s easy to look at a finished helmet on a shop floor and see a sleek design — but behind that is a process built around precision and consistency.
That attention to detail helps deliver tighter tolerances, more consistent quality and a finish that reflects the premium positioning of the range.
Built Where Cycling Happens

Another thing that stood out was how connected product development remains to riding itself.
Being based in Italy places the ABUS development team right at the centre of European cycling culture. The roads surrounding the factory aren’t just scenic — they’re actively used to test products in real-world conditions.
Feedback from professional athletes and race teams is also fed directly into development, helping refine each new generation of helmets.
The result is a range designed to balance everything riders expect from a modern helmet: safety, ventilation, aerodynamics and long-ride comfort.
Seeing Why Riders Trust ABUS
At Merlin, we’ve always known ABUS helmets are popular — the sales numbers tell us that.
But visiting the factory gave us a better understanding of why.
Seeing the combination of engineering, craftsmanship and real-world testing behind every helmet reinforced exactly why ABUS has become our number one helmet brand and continues to earn the trust of riders at every level.
Trips like this are always valuable because they let us get closer to the brands we work with and bring that insight back to our customers.
